Craftsmanship is in the details. In our production workshop, experienced artisans meticulously inspect each hat, ensuring the texture, shape, and ribbons meet our rigorous quality standards before packaging.
I. The Alchemy of Fiber
Every wool felt hat begins with a journey from raw chaos to refined structure. Our process starts with loose, chaotic wool fibers, which are carefully sorted and combed. Through an alchemy of steam, heat, and precise mechanical pressure, we transform this raw material. The fibers are interlocked and condensed into our first solid form: a dense, uniform, and massive conical felt blank. These blanks are the pure foundation of density and structure upon which we build every hat.
II. Giving Hue and Shape
Once the blanks are formed, we give them a soul of color. They are submerged in vibrant, deep-penetrating dye baths, taking on hues selected by our designers—classic Black, deep Navy Blue, rich Red, or earthy Green.
After drying, the true shaping begins. We utilize vintage-inspired machine molds and precise blocks to sculpt the hats into their iconic silhouettes. Steam activates the felt, allowing us to stretch and mold the colored blank into specific styles, including the structured crown of a Fedora, the distinctive pinch of a Pork Pie, the classic curve of a Cowboy Hat, or the formal stature of a Top Hat.
III. Refinement and The Precise Edge
A great hat is defined by its finish. After being molded, the hats are dried to set their new structure. They then undergo a rigorous refining process. Every surface is sanded and ironed to a smooth, velvety consistency.
Next comes the signature cut. Precision measurement tools define the width of the brim. Our most popular cuts are 9.5cm, 8cm, and 6.5cm—curated to create different profiles, from bold statement pieces to subtle, refined elegance.
IV. The Embellishment of Style
With the structure and finish perfected, the artistry of detail takes over. Every Outhat is personalized with character. We install comfortable sweatbands for utility and comfort.
This is the creative heart of the process. Our artisans hand-sew complex brim edges and intricate embroidery patterns directly onto the felt. The character is amplified with custom bands, curated dried wildflowers, or premium feather accents, turning the hat into a wearable sculpture.
V. Artisan Editions: The Fire and the Flame
For our Special Collections, we push the boundaries of traditional craftsmanship. This is where truly unique art is forged. We introduce advanced artisan techniques, including custom paintwork, intricate distressed stitching, and our signature fire-burning (torching) process.
A master artisan uses controlled heat to selectively singe patterns and geometry into the felt, creating deep, dark, textured designs that cannot be replicated by machinery. This ensures that every Artisan Edition is a singular, unrepeatable work of wearable art.
